for explicit dynamic of roll cage for BAJA SAE, I have done

      • Put the solid bodies in a single component in Space Claim and set Shared Topology to Share or Form New Part in Design Modeler.

#one part and a one solid body is made.

Then, element size is selected 10 mm. But their is error in meshing.

You should follow these directions to create a Workbench Project Archive file .wbpz and attach it to your post above using the Attach button. The file must be less than 120 MB to attach.

If the file is > 120 MB then you can reply with a Google Drive link if you are a Gmail user, or some other kind of file share if you are not.

You can see an example of Explicit Dynamics on a car frame here.

Your car frame CAD file has solid body tubes.

This file has 72 bodes with 486 faces.  The Student license only allows models up to 300 faces, so you can't mesh this in Mechanical.

What CAD system are you using?  Many CAD systems have the ability to extract a Midsurface from a thin walled solid body. That would cut the number of faces more than in half since there would just be a tube surface, not a tube solid with an inner, outer and two end faces.

Here is an example of tubes at the midsurface. I have attached that file for your reference.

      we used solidworks for designing.

SolidWorks can extract a midsurface from solid tubes. Replace all the solid tubes with tubes at the midsurface and try meshing again. You get to assign the wall thickness to the surface bodies.

Can i inserted line structure in ansys and change into tubes with in the ansys software.

You can mesh the lines as beam elements with a tubular cross section and avoid creating any new geometry, but I don't know if beam elements are supported in Explicit Dynamics. Try it and find out.

You can extrude circular profiles along the lines in SpaceClaim or DesignModeler and create tube surfaces at the midsurface of the tubes, but you have to trim the junctions of multiple tubes or use Shared Topology and have SpaceClaim find the intersection of tubes and "weld" the two or more tubes together.
